Detailed Installation Guide

Required Tools & Materials

  • Safety glasses and chemical-resistant gloves
  • Phillips screwdriver
  • Wire cutters/cable ties for routing
  • Distilled water (1+ gallons)
  • Rag or paper towels
  • Multimeter (optional, for voltage check)

Estimated time: 45-90 minutes depending on battery access

Step 1: Safety & Preparation (10 minutes)

Disconnect shore power and turn off all loads. Verify batteries are flooded lead-acid with removable caps. Check voltage - batteries should be fully charged (12.6 Volt+ for 12 Volt, 6.3 Volt+ for 6 Volt) before installation.

Safety Warning: Battery electrolyte is sulfuric acid. Wear eye protection and gloves. Have baking soda nearby to neutralize spills.

Step 2: Remove Original Caps (5 minutes)

Carefully remove existing battery caps. Note the position - some have positive/negative markings. Clean any corrosion from cap threads with baking soda solution.

Step 3: Install Flow-Rite Caps (15 minutes)

Install Flow-Rite caps finger-tight plus 1/4 turn. For Pro-Fill systems, connect the manifold tubing according to the included diagram. For Qwik-Fill, connect caps directly with provided tubing.

Step 4: Route Fill Tube (15 minutes)

Route the main fill tube to an accessible location away from heat sources, moving parts, and sharp edges. Secure with cable ties every 12 inches. Leave 6+ inches of tube length for pump connection.

Step 5: Test & Fill (15-30 minutes)

Connect hand pump to distilled water container. Prime the system by pumping until water appears in the fill tube. Pump slowly until system stops accepting water - this indicates proper fill level reached.

Step 6: Final Checks (5 minutes)

Wipe away any water residue. Check all connections are secure. Reconnect electrical systems. Record installation date for maintenance tracking.

Success! Your system is ready. Check monthly and top off only with distilled water as needed.

Troubleshooting Common Issues

System won't take water / Pump feels blocked

Causes: Overfilling, caps not properly seated, or damaged cap gaskets.

Fix: Don't overfill - stop when pump becomes hard to operate. Retighten caps finger-tight plus 1/4 turn. Replace damaged caps.

Pump difficult to operate

Normal: Pump should become harder as batteries reach full level.

Problems: If difficult from start, check for kinked tubing or clogged strainer in pump. Clean pump intake screen.

System takes too much water

Causes: Batteries were severely low, or possible internal battery damage.

Check: If batteries took more than 1 gallon per 100Ah capacity, have batteries tested. May indicate sulfation or cell damage.
